I would think welding it and cleaning it up would be fine. It's not a place that requires major precision. There is some play in the distributor/CAS pivot point, and the 0-ring will seal against a hole that's not perfect. And like you said, the o-ring seals past the damage. It'll be fine.

More Rebuild progress!
Not shown: I got the new head repaired at a local shop and the seller paid for the repair!

Progress pics:





Walnut shell blasted rods and pistons. I hadn't yet gotten all of the oil gunk out of the ring lands here.


Block cribbed up to allow the press to get the right angle.


Drill Press lined up


Drilling the block


Tapping the block


Oil Return fitting from the underside. Visible JB Weld and partially-tapped threads. The Oil pan mating surface is at the bottom, which remains intact.


Turbo Oil Return barb installed from the outside.


ACL Race 5-hole main and thrust bearings with Calico Coating.


Crank, Main bolts, and Girdle installed


Next up, ADV22 brake upgrade and painting

Started CSKs

Old AGX struts - First, I drilled a pilot hole in the bottom (shown later) to drain out the oil. Then I used a cutoff wheel to separate the housing from the damper inside.



Guts removed



Some wirebrushing and bench grinding later, and the top is cleaned up.



Enlarged the pilot hole on the bottom to 3/4" so that the bottom weld of the insert would rest on the edge.



One insert shortened with welds evened out so that it would go into the strut body easily up to where the friction-fit bumps are



Both inserts shortened and ground.



Sandblasting the old AGXs



Sandblasted housings. I'll be powdercoating them a bright red. The raw steel does look good, but I currently have silver struts, and red is going to my by accent color.



Powdercoated and hung in a toaster oven. This is my first attempt at powdercoating, and we don't have a larger oven to use yet, but this is able to accommodate small to medium-sized objects.



Cured Powedercoating! The finish looks pretty nice, but the "Pure Red" color I got is too orangey. I'll either sandblast the coating off, or do a new color over this one. You can also see some spots that I failed to get good coverage, but I'm pretty happy with my first powdercoating attempt!

Looks awesome Vorin!

No pictures yet but I installed my coils in this past Sunday, just working out the ride height little by little before getting an alignment. So far i believe I have it sitting where I want it but I may go a tad lower upfront first.

FA 500s 6k/7k
Fronts are 22.5" floor to fender lip (thinking of going to 22" even though, just waiting on getting a better side view of the car on an even surface)
Rears are 22.75" floor to wheel well

As of right now I think i'm going with the following alignment requests;

Camber
Front -2
Rear -2

Toe
Front 0.1 - 0.2
Rear 0.2

Caster
Whatever max they can safely go

(what are your opinions on the above alignment settings? I'll be daily driving the car with possibly some occasional autocross runs)

Got to my jobs parking lot a tad earlier than usual so I could lower the front just enough for it to match or at least not be higher than the rear.

I currently drive about 3 miles to and from work so the tires aren’t getting killed but I was hoping to get it aligned today. Unfortunately the guy is off today so I’ll have to swing it by on Monday.

Hopefully you guys don’t think it’s “too low” lol
